1. Creating the Design

2. Making the Pattern

Once the pattern is prepared, it can be reused to produce further castings of the same design.
3. Preparing the Sand Mould
The pattern is placed into a moulding box, commonly known as a flask.
Specially prepared foundry sand is packed tightly around the pattern so that it captures every detail.
The sand must be strong enough to hold its shape when the pattern is removed and when molten metal is poured into the mould.
Once compacted, the pattern is carefully withdrawn, leaving a negative impression of the plaque behind.
This cavity is what the molten metal will eventually fill.
4. Creating the Gating System
Before casting, channels are added to the mould to allow molten metal to enter the plaque cavity.
These are known as runners and gates.
A properly designed gating system helps the molten metal flow smoothly through the mould and ensures that fine lettering and decorative details are completely filled.
For larger or more complex plaques, the positioning and size of the gates can have a significant effect on the quality of the final casting.
5. Melting the Metal
The selected metal is then melted in a furnace.
At Majestic Metals, we commonly cast plaques in aluminium and bronze.
The metal is heated until fully molten and brought to the correct pouring temperature.
Bronze requires considerably higher temperatures than aluminium, making the casting process particularly demanding.
Once the metal is ready, the crucible is removed from the furnace and taken to the mould.
6. Pouring the Plaque
The molten metal is carefully poured into the mould through the gating system.
It flows through the runners and fills the plaque cavity, including the lettering, borders and decorative features.
The casting is then left to cool and solidify.
Although the actual pour only takes a short time, the quality of the finished plaque depends heavily on everything that has happened beforehand: the design, pattern, mould strength, metal temperature and gating system all play a part.
7. Removing the Casting From the Sand
Once the metal has cooled sufficiently, the sand mould is broken away.
The newly cast plaque is then revealed.
At this stage, it still has the runners and gates attached and the surface has not yet been finished.
The used moulding sand can be processed and reused for future castings.
8. Fettling and Cleaning
The next stage is known as fettling.
The runners and gates used during casting are removed, and any excess metal is ground away.
The plaque is then cleaned to remove sand residue and prepare the surface for finishing.
Depending on the casting, this can include blasting, grinding and detailed hand finishing.
This stage is particularly important around lettering, borders and edges, where a clean, sharp finish is required.
9. Applying the Background Finish
Many traditional cast plaques feature raised polished metal lettering with a coloured recessed background.
The background can be finished in a wide range of colours depending on the design.
For aluminium plaques, powder coating is often used because it produces a durable and weather-resistant finish.
Other plaques may be painted depending on the style and required appearance.
10. Polishing the Raised Detail
After the background has been finished, the raised lettering, borders and decorative details are carefully polished back to bare metal.
This creates the distinctive contrast associated with traditional cast plaques.
On bronze, polishing reveals the warm natural colour of the metal.
On aluminium, it creates a bright silver finish.
Different levels of polishing can also be used to create satin, brushed or highly polished finishes.
11. Protective Coating
Depending on the material and finish selected, a clear protective coating can be applied.
This helps reduce oxidation, staining and weathering while keeping the polished metal looking brighter for longer.
Bronze will naturally develop a patina over time, while aluminium will gradually oxidise if left untreated.
A protective coating can significantly slow these changes.
12. Final Inspection
Before a plaque leaves the workshop, it is inspected for finish, detail and overall quality.
Lettering is checked, surfaces are cleaned and any fixing holes or mounting studs are prepared.
The result is a completely bespoke piece of metalwork manufactured from molten metal rather than simply printed or engraved onto a flat sheet.
